This Case Study is the full mine-to-port Digital Twin across an iron ore operation. Before OctaSense, the mine, rail network, processing plant, and port were each managed by separate teams with different SCADA systems and no shared risk view. OctaSense unified all of this under a single AI-powered Digital Twin with three layers — a physics-based structural model, a real-time data layer, and an intelligence layer. The platform integrated over 1,200 sensor channels across the entire value chain, enabling cross-domain correlations (e.g., truck overloading at the mine predicting rail fatigue at specific curves). It also introduced scenario simulation — allowing engineers to model the impact of operational changes before implementing them, fundamentally shifting the team from reactive to proactive decision-making.

Large mining operations often comprise not just the mine itself, but an integrated value chain of infrastructure: a processing plant, a long-distance rail network to port, stockyard and reclaiming equipment, and a ship loading facility. Managing the structural health and operational integrity of this entire chain as a unified asset system — rather than as a collection of isolated facilities with separate monitoring teams and data systems — represents a significant opportunity for operational optimisation and risk reduction. This case study describes OctaSense's deployment of a multi-domain Digital Twin across an iron ore operation comprising the open-pit mine, 340km of private haul road and rail infrastructure, a processing and pelletising plant, and a bulk export port facility. Prior to OctaSense, each facility was managed by a separate operations team with different SCADA systems, different monitoring instruments (many manual), and no integrated view of risk across the full value chain.
